Abstract: An integrated coating system consisting of reactive cement-in-polymer dispersions and a specialized coating device for highly viscous formulations is presented. The cement-in-polymer dispersions contain low-molecular weight poly(ethylene oxide)s as dispersant for non-hydrated cement. The mixtures can be prepared and applied from the melt, which is an attempt to comply with environmental and safety regulations that put pressure on processes using organic solvents. Rheological investigations showed for this mixture an upper volume fraction of approx. 62% (approx. 77 wt-%) cement, which is close to the lower limit of the random packing density. The coating device consists of a foulard with a vertical arrangement of three squeegee rollers with individually adjustable contact pressures. Computational fluid dynamics simulations were used to optimize the coating parameters in the device. The proof of principle was achieved as performance of rovings coated with the new mixture from the melt compare nicely to the ones coated in solvent based processes.
